What size tank shoul i look at building a tank at e.g. to build a 20 is pointless cause you can buy a full 20G setup and stand for £120 where as to build one you might only save a small amount if any and it is hard work. How big would a tank need to be to make a substantual saving? I'm guesing big e.g. around 125G

I would have thought that most manufacturers would make a tank cheaper than you can do one yourself, simply because they are in a position to purchase glass in bulk and therefore get a substantial discount.
This would be particularly noticeable on 10mm tanks and above.

I like the idea as well, but as stated, im not sure what the price of cut glass is. I know its probably not as cheap as most people think it is.

Yeah, cut glass isnt cheap, nor is all the silicone required to seal it. From a materials standpoint, you'd be looking at a tank upwards of 100 gallons to be cheaper. But it would take you many many hours to really complete it, so I guess the real question is, how much time do you have?

Well my dad has been in the building trade for around 30years so he moust no asombody for cheap/free glass and i know my grandad would be up for the build so i might invest in a 2x2x2 tank for a corner of my room.

Well, if your father and grandfather are willing to help you, go for it :) Make sure you take some pictures of the tank if you do make it
